the factory lock out on the front axle are froze up. i could go to a manuel lock out  but the truck is set up to lock them in  from the inside  i woul;d like to keep that operational. they do not make a rebuild kit for these and new ones are 250.00 each i have tried to losen them up except heat because the outer sleve is aluimun and the inside is plastic. does anyone have  an idea how to free them up

I would just bite the bullet and get manual hubs. Automatic hubs have never been known for their reliability.

The electronic shift transfer case should still function fine as before, you'll just have to get out to do the hubs themselves manually.

The Ford automatic hub was/is vacuum controlled and not too reliable at times. Like stated above manual hubs will work fine and getting out to lock them is not big deal. Ideally you want to lock them before you "think" you might need them and then engage Tcase when 4x4 drive is needed rather then waiting until you are in a "mess" to get out and engage them. You can drive a long time with then locked in 2wd with no harm other than a little extra fuel consumption. Dodge's for years have had no hubs and axles are always turning even in 2wd (one reason why Dodge 4x4's tend to get worst MPG averages too)

Warn and milemarker are good stuff. I agree with snomon on the hubs. The factory fords will give you problems if you use them. warn and milemarker are easy to maintain and clean if need be. If your running big tires you can pop hubs. Been their done that every year on heavy snow runs.
